Fitting the BK Racing Long Tube Header in a J-Body
One of the most common questions we receive is:
“Will the BK Racing Long Tube Header fit my Chevrolet Cavalier or Pontiac Sunfire?”
The answer is yes.
However, fitting a true long tube header into a J-Body chassis requires understanding the platform and being willing to make a few modifications along the way.
The J-Body engine bay was never designed around a performance-oriented long tube header. Space is limited around the firewall, transmission, tunnel, steering rack, and thermostat housing. This is one reason many manufacturers avoid building a true long tube header for the platform.
At BK Racing, we took a different approach.
Our goal wasn’t simply to build a header that was easy to install.
Our goal was to build an Ecotec header that makes power.
In testing, the BK Racing Long Tube Header has produced approximately 7 horsepower more than comparable long tube headers, making it one of the most effective naturally aspirated exhaust upgrades available for Ecotec-powered Cavaliers and Sunfires.
The additional performance comes from improved scavenging, optimized runner design, and efficient collector geometry—not simply because it is a long tube header.
For many enthusiasts, the additional installation effort is well worth the performance gains.
Engine Position Matters
One of the easiest ways to improve header clearance is by adjusting engine position slightly.
We typically recommend using the BK Racing Solid Top Engine Mount when installing a long tube header.
Many customers place two to three washers under the front mount stud, which raises the front of the mount slightly and tips the engine rearward a few degrees.
While the change appears minor, it can provide valuable clearance between the header, tunnel, firewall, and surrounding components.
The added benefit is improved drivetrain control compared to worn factory rubber mounts.
Tunnel Clearance
Another area that occasionally requires attention is the transmission tunnel.
Don’t panic if minor clearancing is required.
In the area where interference typically occurs, the tunnel consists of two layers of sheet metal.
Removing a portion of the outer layer often provides significantly more clearance while retaining the inner structural layer.
This simple modification can create enough room to comfortably fit the header without major fabrication.
Thermostat Housing Clearance
The thermostat housing is typically the next challenge.
Depending on the combination, customers have successfully:
- Modified the heater core supply tube
- Heated and repositioned the tube
- Clearanced the header slightly for additional room
While these solutions can work, we have found a cleaner and more professional option.
The BK Racing Modified Cobalt Thermostat Housing Solution
Our preferred approach is utilizing the BK Racing Modified Cobalt Thermostat Housing and Water Pump Tube.
This setup provides additional clearance while simplifying installation and improving serviceability.
It is particularly useful for customers running:
- F35 transmissions
- Cobalt bellhousings
- Cobalt Transmission BK Racing Swap Mount
- High-performance Ecotec builds
In many cases, this combination eliminates the need for additional modifications around the thermostat housing area.
Cavalier Manual Transmission Modifications
Customers utilizing a Cavalier manual transmission may encounter interference between the shift cable bracket boss and the thermostat housing.
Fortunately, the solution is straightforward.
The shift cable bracket boss can be shortened, followed by drilling and tapping a new mounting hole for the shift cable bracket.
This modification creates the required clearance while maintaining proper bracket alignment and shift cable operation.
When combined with the BK Racing Modified Cobalt Thermostat Housing, installation becomes significantly easier.
